Compressor Wire Burnout - Error Code E95

A reported case involved an outdoor unit stopping on Error Code E95. Investigation found that the compressor wire had overheated, burned near the compressor terminal and subsequently broken.
Important: An E95 fault does not automatically mean that the compressor itself has failed. Inspect the compressor terminal and wire connection before condemning the compressor.

1. Symptom

  • Outdoor unit stops with Error Code E95.
  • The compressor wire may be visibly overheated or burned near the compressor terminal.
  • In more severe cases the compressor wire may be broken or disconnected at the terminal.

2. Cause analysis

The service bulletin identifies increased contact resistance at the compressor terminal as the cause of the overheating.

Contact resistance increases when the contact area between the terminals is reduced. The bulletin identifies the following possible assembly issues:

  • Compressor wire terminal not inserted fully.
  • Terminal deformation during connection.
  • Poor terminal contact resulting in localised heating and eventual wire burnout.

3. Inspection procedure

  1. Isolate electrical supply to the outdoor unit and verify the unit is safe to work on.
  2. Access the compressor terminal area.
  3. Inspect the compressor wire and terminal for burning, discolouration, melting, looseness or a broken conductor.
  4. Confirm each compressor wire terminal is fully inserted and correctly seated.
  5. Check the terminal itself for deformation or evidence of poor contact.
Assembly check: The bulletin changed the production sequence so the compressor wire is connected before the control unit is installed. This allows the wiring state and terminal engagement to be visually confirmed more easily.

4. Corrective action

Where this symptom is confirmed, the bulletin instructs that the compressor wire assembly is to be replaced.

The bulletin further states that even where wire burnout or disconnection has occurred, there is no damage to the compressor from this specific issue and operation can be restored by replacing the wire.

Recommended service approach: If an affected unit presents with E95, check the compressor terminal and wire assembly first. Where terminal-wire burnout is confirmed and the compressor is otherwise electrically sound, replace the wire assembly rather than replacing the compressor solely because of the E95 fault.
